I am trying to re-learn my robot building skills in my summer break. I have everything I need apart from,

A powerful, robust, metal gear servo bigger (than an MG90 prefered)

Some kind of rod I could use to connect the servo horn to the flipper.

Any help would be great, and I hope to compete again one day.

For the first thing, I always used Hitec HS82MGs back in the day (two or three years ago) but Turnigy have come up with several servos that are widely used; I'll defer to others on that!

On the second point though, I've had good results with piano wire (around 1mm diameter should be enough). Bent paper clips will do in a pinch!

If you are looking for power you want to go for a servo that can run directly off the two cell lipo.
Firstly with the higher voltage they are generally more powerful and secondly high power servo's take more current than most speed controller BECs can supply.
If you want speed as well then the EMAX ES 9256HV is very good but £21.99 from servo shop.

If you just want power then I have just got some GOTECK HC2125T HV at £13.44 from hobby king but they are only in the international store.
I haven't had them in robot yet but they do seem to be good powerful servo's

You certainly save 4 or 5 gms in weight with that one but loose out on power.
2.5 kgcm as opposed to 4.5 kgcm on the similar fast one or 6.5 kgcm on the slower one.
It just depends on how much weight you can accommodate and how much grunt you need.

One thing I noticed is that the servo tends to stall on low battery, but otherwise good performance.

That's looking very good.
How are you powering the servo if it is just plugged into the receiver you are probably running it of just 5v and if it is a standard controller BEC it probably can't handle the current.
You need to connect the red servo wire to the full battery voltage before the regulator but after the switch to get the maximum power from the servo.

In the end I found my D2 board worked after all. I have no soldering iron, could I find a adaptor so I can run from the battery voltage?

My memory must be getting worse I was sat thinking what's a D2 before I realized it was one of my old controllers.
I have just found a 4 way servo connector I knocked up to for one of my old robots and have soldered a 3 pin plug on the other end which should do the trick so if you PM me your name and address I will post it to you. You have to be careful which way you plug the 4 way connector in so it is brown to gnd, orange to Sig and red to Bat+.
The three way plug you just match the servo lead colours.
