What overlap of diameters do you use?

It depends on the softness of the silicone, mine is pretty damn soft so my moulds have inner dimensions 80% smaller than my hubs.

I have made some (fruitless) progress on the tyres front.

More information can be found here: http://engr.io/antweight-tyres-attempt-1/ but the conclusion is that rubber-like material is too hard and not grippy enough.

I have also made some progress on the EDF robot: http://engr.io/edf-update-1/

Why would you do such lovely CAD for 3D printing and not check everything fits inside in the CAD? :P

I did check the big things... Its mostly making the wiring neat. I made a lovely power wiring loom, but it didn't fit in; going to have to try that again!

Fair enough. It's quite a pain to estimate how much space wires take in CADs. I still don't end up leaving enough room half the time!

Most of my robots are built, and then the electronics crammed in wherever they fit; My last one just has the controller strapped to the outside :P

To be honest it is easier to redesign and reprint if the wires don't fit, than design them in.

I have started the CAD for a few more ants, and I am still struggling to find a decent rubber duck.
